Body-in-White (BIW)
BIW is the manufacturing stage where individual sheet-metal stampings and sub-assemblies become a recognizable vehicle. A typical BIW line takes a stack of stamped parts and turns them into a complete body through respot welding, framing (geo-lock), hemming, marriage, and dimensional buy-off - all on automated robotic stations running at cycle times of 30–60 seconds and throughputs of 30–80 jobs per hour (JPH).
The line itself is a multi-million-dollar capital build, designed and constructed by a tier-1 automation integrator on behalf of the OEM. The integrator receives a plant layout PDF, a 50-page requirements document, and 2D product drawings for the body part, then proposes a line - stations, robots, conveyors, grippers, control system - and quotes the build at $30M–$100M+.
Key stations on a typical BIW door line
- Station 10 - Load: stamped panels loaded onto the line, geo-pallets indexed
- Station 20 - Respot: automated spot welding fills out the weld map (typically 30–50 weld points per cell)
- Station 30 - Framing: framing gates close on the sub-assembly under geo-lock; in-line laser welding optional
- Station 40 - Hemming: the outer-to-inner panel flange is rolled or pressed (roller hemming or tabletop hemmer)
- Station 50 - Marriage: sub-assembly mates to the body shell with additional respot points
- Station 60 - Buy-off: dimensional gauging, light tunnel inspection, accept/reject decision
Why BIW quoting is hard
Most BIW lines across vehicle programs share 80% of their architecture. F-platform doors and Silverado doors run very similar logic: respot, frame, hem, marry. But the 20% that differs - gripper geometry for a new hinge axis, hemming bed redesign for a new material, marriage station tuning for a new body width - is where every integrator absorbs multi-million-dollar surprises during detail design. Senior engineers carry the analogue-mapping in their heads. When they retire, the institutional memory walks out with them.
BIW under EV body re-architecture
The EV body transition is breaking long-standing BIW templates. Giga-castings replace dozens of stamped parts. Structural battery packs change the marriage station entirely. Aluminum-to-steel joints require self-pierce rivet (SPR) or flow-drill screw (FDS) instead of resistance spot welding. Cycle counts drop ~60% but dimensional control tightens ~35%. The integrators winning EV body programs are the ones who recognize where the legacy analogue still works - and where it doesn't.
