AS9102 First Article Inspection Cost Estimation for Aerospace Shops

I talk to aerospace shop owners every week, and almost none of them price FAI as a line item in their quotes.

They absorb it.

Then they wonder why their margins on first articles are 15% lower than production runs. On a 95-characteristic bracket I analyzed, the FAI labor cost was $800 to $1,000. That is real money disappearing into the quality department.

Accurate AS9102 first article inspection cost estimation is not optional. It is a line item that belongs in every aerospace quote.

Here is how to calculate it based on characteristic count, and how to present it to your customer without losing the job.

FAI is not free. It consumes quality engineering time, CMM machine time, and often requires dedicated inspector bandwidth. On a complex part, the cost can be $1,000 to $2,500 for the first article alone. If that cost is not in your quote, your margin takes the hit.

A senior aerospace operations leader put it bluntly: "If I save 40% time but still need the same team and approvals, ROI is weak. If I can reduce headcount dependency or double throughput, ROI is strong." The same logic applies to costing: if you do not account for FAI cost explicitly, your profitability math is wrong on every new part.

AS9102 First Article Inspection Cost Estimation: The Three Cost Components

FAI cost breaks down into three labor categories. Understanding each one separately is important because they are performed by different people at different rates, and they scale differently with part complexity.

Component 1: Form 3 Preparation (Quality Engineering)

This is the pre-inspection work: building the Form 3 by extracting every characteristic from the drawing, sourcing tolerances, expanding fit classes, assigning designators and inspection methods.

Component 2: CMM Inspection (Inspector)

CMM time is often underestimated. Profile of a surface with three datums can require 50+ probe points and take 15 to 20 minutes for a single characteristic. A drawing with 18 GD&T callouts can add 2 to 4 hours of CMM time beyond the dimensional measurements.

The documentation step is often rushed because it happens at the end of the FAI process when the quality engineer is eager to submit. But incomplete documentation (missing material certs, incorrect Form 1 fields, inconsistent revision numbers across forms) is a common rejection trigger.

Taking the extra 30 minutes to verify completeness prevents the 2 to 3 day delay of a rejection and resubmission cycle.

For the 95-characteristic aerospace bracket, the estimated FAI cost was approximately $800 to $1,000 in labor alone. That does not include CMM machine time allocation (some shops charge CMM at $75 to $150/hr as a separate overhead) or any re-inspection if characteristics fail.

The time breakdown reveals where the cost concentrates: Form 3 preparation is 52% of total FAI time, CMM measurement is 33%, and documentation is 15%.

The single largest cost component is the one that requires the most interpretation skill and the least physical activity: sitting at a desk reading a drawing and building a spreadsheet.

How to Price FAI into Your Quote

Option 1: Separate Line Item

Add FAI as its own line item on the quote: "First Article Inspection per AS9102: $850." This is transparent and the customer sees exactly what they are paying for.

Most aerospace customers prefer this approach.

They know FAI costs money. They budget for it. Hiding the cost (in unit price or overhead) creates confusion and makes your per-unit price look inflated compared to competitors who price FAI separately.

Option 2: Amortize Across the Lot

For a 200-piece order with an $850 FAI: add $4.25 per unit to the piece price. The FAI cost is absorbed into the production run. This works well for larger quantities where the per-unit impact is small.

The disadvantage: on a 10-piece order, the same $850 FAI adds $85 per unit, which is significant. And the customer may not understand why your per-unit price is $85 higher than a competitor who priced FAI separately.

Option 3: Separate First-Piece Price

Quote the first piece at a higher price that includes FAI, and production pieces at the standard price. "First article: $350 (includes FAI). Production units: $95 each."

This is a clean presentation that clearly separates the one-time FAI cost from the recurring production cost. The customer can see exactly what the first article costs and what subsequent units cost.

Which Option to Use

Most aerospace customers expect Option 1 (separate line item) or Option 3 (first-piece premium). Ask your customer's procurement team if they have a preference. Some customers (especially large OEMs with standardized quoting templates) have specific fields for FAI cost in their RFQ response format.

The Hidden Costs Most Shops Miss

Re-inspection. If a characteristic fails on the first article, you fix the part (or make a new one) and re-inspect. The re-inspection is not free. Budget a 15 to 20% contingency on FAI cost for potential rework. On a $850 FAI, that is $130 to $170 in contingency.

Partial FAI on revisions. When the drawing is revised, you may need a new or partial FAI. If the customer orders revision B after you qualified revision A, the partial FAI cost should be in the revision quote. Partial FAIs are cheaper than full FAIs but they are not free. Customer-specific FAI requirements. Some customers require balloon markings on the drawing (your quality engineer must create a ballooned drawing package in addition to the Form 3), photographs of the measured part at each measurement setup, or additional documentation beyond the standard three forms. Net-Inspect or portal submission. If the customer requires submission through Net-Inspect or another quality portal, there is an additional time cost for data entry or import. We cover this in Net-Inspect Form 3 import format guide.

How to Estimate FAI Cost Before You Have the Drawing

Sometimes you need to estimate FAI cost during the quoting phase before you have fully analyzed the drawing. A quick estimation method:

Count the number of drawing sheets. Multiply by 12 to 15 characteristics per sheet as a rough average. Use the complexity table above to estimate labor hours and cost.

A 3-sheet drawing: approximately 36 to 45 characteristics, medium complexity, roughly $350 to $500 in FAI labor. A 7-sheet drawing: approximately 84 to 105 characteristics, complex, roughly $650 to $1,200 in FAI labor.

This is a rough estimate. The actual count varies significantly based on drawing density, GD&T complexity, and the number of blanket-toleranced untoleranced dimensions. But it is better than the default approach of most shops, which is to not estimate FAI cost at all.
